The customer wants to have 40 different invoice templates. If we model them as sub-templates and call them from default invoice template, does it mean all 40 sub templates will be loaded into memory? Would it blow up BIpublisher?

Yes,But Make sure you have more resource available to run the Subtemplate from a Main Template. Other wise you have ran into Performance issues.
