Download Items in the Customer Centre

We sell downloadable products, using the downloads module.
The s-o-p process is a little cumbersome, on both sides of the fence, in terms of processing the order, and in terms of the instructions sent out to the customer and the process for them to login to their Customer Centre Account and download the item.
We currently have a special offer (promotion) where the customer/prospect can request a free download. They send this request by email to me. I am then entering a cash sale (transaction) of Amount=zero.
This triggers the email to the customer with a link for them to access their customer centre and save the download. I think the problem may be because the expiration date on the download is being set to the date of the sales transaction - which means if they login in a day or more later, they don't see the file to download.
